Custom LED Neon Sign Design — 7 Tips & Common Mistakes

LED neon has replaced glass neon for the overwhelming majority of Australian commercial work. It's cheaper, safer, lasts longer and ships anywhere in the country as a plug-and-play product. But designing for LED neon is not the same as designing for a flat printed sign — and the most common reason a custom neon quote comes back more expensive than expected is that the artwork can't be made without compromises.
This guide runs through seven design rules that separate a clean, punchy LED neon sign from a fiddly, expensive, visually busy one. If you're about to send artwork to us or any other fabricator, read this first — it'll save you a round of revisions and probably some money.
These tips assume modern LED neon flex (12V or 24V, 6–12mm tube diameter, 80+ LEDs per metre) mounted on clear acrylic backer with standoff wall mount. That's the default spec for 95% of Australian custom neon.
Tip 1 — Think in single lines, not fills
Every centimetre of LED neon tube costs money. A design made of solid filled shapes needs either a flat printed backer showing the fill colour (cheap) or every line inside the fill traced with tube (very expensive and usually visually messy). If the artwork's character comes from fill, it's a bad candidate for neon — consider edge-lit acrylic instead.
Tip 2 — Minimum stroke width is 8mm
LED neon tube runs 6mm, 8mm, 10mm or 12mm diameter. Anything thinner than the tube can't be represented — so a thin script font with 2mm strokes will get visually beefed up to at least 8mm. That changes the look. Test your logo scaled to production size before ordering.
Tip 3 — Avoid small text under 80mm
Legibility tanks fast below 80mm letter height. If your logo has small tagline text, our usual move is to skip it in the neon and add it as cut vinyl or UV-printed detail on the acrylic backer — same panel, two production methods. The main logo is the tube; everything else is flat.
Tip 4 — Plan the connector and power tail
Every neon sign has to connect back to its power supply. That means a wire tail exiting the sign somewhere — usually the bottom or one side. Plan where that exits at the design stage, not after. A bad power tail route ruins otherwise beautiful custom work.

Tip 5 — Colour matters more than you think
LED neon tube comes in specific colours — warm white, cool white, red, blue, green, pink, purple, yellow, orange. You can't get "Pantone 281C" or any exact colour match. Some colours are brighter than others: white and warm white are the brightest; deep blue and red are noticeably dimmer. If brightness matters (outdoor use, large venue), lean toward warm white or pink.
Tip 6 — Size the backer cleanly
The acrylic backer is usually cut to follow the neon artwork with a 30mm offset. That creates an outline shape around the letterforms. The cleaner the artwork outlines, the cleaner the backer — complex outlines add cutting time and can introduce fragile thin sections. Round any acute angles before submitting.
Tip 7 — Programmable vs static is a $400 decision
Static neon has one on/off state; programmable neon can chase, pulse, or cycle colours. Programmable adds a controller (~$150) and more complex wiring (~$250 labour) for a $400 typical uplift. It's genuinely worth it for hospitality and entertainment venues where the sign is the atmosphere. It's almost never worth it for corporate and professional work.
Common mistakes we see
- Submitting artwork in JPG — we need vector SVG, AI or PDF to plan the tube path
- Forgetting about the power tail and finding it exits in an awkward position
- Wanting Pantone-exact colour match — not possible in neon tube
- Designing at 100mm and scaling up 10x — proportions change, reassess at actual size
- Expecting outdoor IP65 as the default — ask explicitly if the sign is going outside
- Using a tagline or ABN line under the logo at 40mm tall — illegible in neon
- Assuming any colour can be dimmed — most neon is full-on or off
When neon isn't the answer
LED neon is brilliant at bold, single-colour, character-forward signs. It's a poor fit for fine detail, multi-colour gradients, and large illuminated facades. For those, different products win:
